Having to swap out the tcase in the 94 pontiac. I have a spare, I was wondering if there was a way to determine the wear on my spare (chain in particular) or possibly a way to tighten it up. I will probably have to put in a new chain as the demands I put on the little tcase exceed it's design by a small margin.

I have learned a few things....the chain is a belt for one. No tensioner, that make sense seeing the stress on the belt. Having some trouble sourcing the belt but will make some calls monday. Nothing on southwest suz site that I could find and nothing also on low range off road

How funny that it appears that I am not the only one 'quoting' information around here - it is called 'chain drive' in the EPC, but only a visual inspection would show that it's a belt. So, thanks for your inspection!!! ....that being said:
The P/N for this 29225-60A01. I tried putting this into the SW Suzuki site, and came up with nothing. Meaningless, as there are tons of things that they provide that are not listed on the online catalog. You may want to either email Keith with the P/N, or your local Suzuki dealer, as I would imagine that this is available somewhere. Here is the page from the EPC:

Loosenut, as you have your transfer case open, perhaps you could take a photo of what you have seen inside and upload it on to the forum? In any event, hopefully the p/n will be helpful, in helping you source the chain/drive/belt/whatever from Suzuki or elsewhere.....

just get a used xfer case , there are many about.
on wrecks with bad tranny or blown engine.
the used xfer case is like $100 and so is the chain there is no belt nor
is there any tensionor
and when bad ,it can be both the chain and the drive sprokets worn.
only LOOKING solves wear and measuring.
guessing never works on used parts of ANY kind. (a law)

now to answer the other question on ground tests. (yes, ive done the bearings but never the chain, nor would I, see special puller needed and chain costs first)
take the front prop shaft and put it in rear pocket.
next look at xfr case.
insert front prop( or just the rear section)
and put the xfr case in 4H.
while jogging the prop shaft end
you look at the front splined drive.
and see how much slack is in the chain,
little , ok
alot , not ok.
but the bearing are a pig in poke.

do like do, buyone cheap and try it. there is no other way. (unless rich, ask)

off my DL page

ask first.
how to get past this MAGIC

I have two such cars. I'm guessing that they were put into 4x4 about as many times as I have fingers...until I got them.

So why are you needing to swap it out? It is making noise? Does it not operate correctly?
From what I have ever heard, either the tcase works, or it doesn't. If it isn't making noise and is working correctly, then there is likely nothing wrong with it.
As has been stated, there is no way to tighten the CHAIN in the tcase.
Maybe for the belt, you are thinking timing belt (on the front of the engine)? Some vehicles use timing chains, some use timing belts. But the 1.6 trackicks all use timing belts.

all we have is
wondering
keep it full of GL4
and dont drive on wet or dry pavement in 4wd. only on slippery surfaces.
this is part time 4wd not full time, there is no center differential
of you dont follow the rules, the driveling wides up, and you put excessive stress
on that chain.
drive it correctly and the chain will last for decades.

all that an more is on my link and full suz spec, etc.

testing 4wd action

the service points
Servicing the front axle locking Hubs , ALL !

The problem I have is the transfer case CHAIN must be slipping. I have had similar problems with other vehicles and the chain being worn would not handle the extra load of steep climbs or pulling JEEPS out. I have a spare case and will try Jerry's trick to see if it's got more life in it than the current one

The chain only drives the front output. So unless you are loosing 4wd, that is not the problem.

I am loosing 4wd. It manifest under high load or steep climbs and makes a bang bang noise as the load or power applied increases. I use this vehicle only off road. It has seen 20 miles of pavement in the last 4 years. Constant and severe off road use with slightly oversized tires and over 20k kms of pure off road use (even properly lubricated and maintained) will wear all parts. I have replaced chains and sprockets on my club mates jeeps in my shop over the past years and can tell when the tcase chain is slipping. Thanks Jerry for the headsup re: difficulty pulling sprockets and will take your advice and use my spare or another with lots of life left in it

Update: I have swapped out the offending tcase with minimal difficulty. Removing the cross-member and allowing the tcase with whole assembly rotate away (after pulling shifters) from body allowed access to the bolts securing the trans to tcase , well most of them. The assembly that transmits your shifting info (trans) has to be removed to allow access to the last bolt. This piece is what your shifter goes into and is the size of a vhs tape....lol, google it if you are too young. The other tcase was worn out, the chain was quite loose.
