Diff Swaps

Anyone know if it's possible (or how easy it is) to swap the diffs out of a 2.4 manual with those from a 2.7 Auto/1.9 diesel? Or even a 2.0 manual?

By my calcs that would lower the gearing by 14.5% or 9.1% respectively, meaning a set of 245/75 R16s wouldn't impact low range crawl speed as much.

Any thoughts?

The diff mounting points are the same. And I believe the diff to propshaft flanges and axles are the same. So it should work. But the only way to know for sure is to take some measurements.

It would give you awesome low-end gearing, but if using a 245/75r16 you'd want to change the high-range final drive ratio (which probably isn't possible) to avoid over-revving on the highway, as with that reduction in diff gearing you'd be pulling about 4000 rpm at 100 km/h.

My other concern would be the ESP system and how it would be affected by this large mismatch in gearing. You'd have to increase the tyre diameter by the same percentage as the diff ratio change. Swapping these diffs would work well with a 255/85r16 tyre (33.1"). This is 16.4% larger than the standard 225/70r16. The problem would then be fitting those in the wheel-wells.

Assuming I went with the 9.1% lower diffs and the 245/75 16 option that would only be an overall reduction of about 1.8%, so should only increase RPM on the highway by maybe 50-60RPM which wouldn't be noticeable.
Using the 14.5% lower diffs this would be more like 200-250RPM. So that is noticeable, but on my hilly highway run it might allow me to keep the cruise control happy and compensate for having a roof tray etc. on the roof. As it is I have to downshift a couple of times on the daily highway commute. It would probably increase fuel consumption marginally.

I may be wrong but I don't think the ESP should not be affected ay more than it already is by others running bigger tyres. The wheel speed sensors are at the wheels and not in the drive train so the data it gets shouldn't be any different.
